Turns out this was the other clobbered setting, for anyone else that ended up in the same boat.

unpak_auto_categorisation_from_newsgroups=1

Somehow, this got turned on and was generating the error error in my previous post.

Code:

[WARNING] unpak:18:04:42 mkdir: cannot create directory '': No such file or directory

Setting this back to 0 resolved the issue.
